using a mill is a PITA to make D-slots, he had to use a mill because of the thickness of the material if you use 1/16" allum you can get a greeley punch and they are butter.

Did you mill out circular rebates on the external surface for the threaded lock posts? It does not appear so.
Often failure to do so with a case wall thickness such as a die cast case with rear mounted D connectors results in the plug not mating fully with the socket due to the raised pillars. Pin->socket contact is reduced to the point of either "just mating" or intermittent mating.
