Just posting again if anybody's keeping up with this very exciting thread ..
Had to rewind the damn transformer again to get rid of heat issues with the regulators. Doubled-up on the windings (double-parallel, a few less turns) .. pain in the ass winding a toroid with heavy gauge magnet wire. Oh well got it done got the regulators mounted and got the 9mm 2W blue sat in place (not mounted yet) to get a feel of where everything's gonna go .. next the red dual 638 .. or maybe a 3W 650 (?) do luvz the color of the 637-638 tho ..
It's amazing.. don't even have to put any smoke in the air anymore to see the beams.. 2.5W already .. catches white paper on fire ..

Looking Good Steve. I'm intrigued regarding winding your own transformer. I remember doing it (in small way) during Physics lessons at school, but i'm not sure why anyone would want to do it themselves these days with so many 'off the shelf' solutions around. I guess you must have a good and valid reason though. Still, it's cool that you know how to do this stuff
I also have to say that it's nice to see another 'build' project on here. I love to see the different ways that folks design and handle the way their projectors function.

Thanks Jem! I like the "old school" power supplies instead of switching supplies because if it craps out I can fix it quickly or on-the-spot sometimes. Also I've read about some folks having noise issues with some of the switching supplies. It's really just personal preference though ..
Yeah I too like to see all the different designs that everyone here comes up with. Each projector has its own 'personality' , like the person building it. It's great seeing all those different builds!

Well, I initially was going to run a 5V rail to the 500mw lasever that I bought from U (I like - very low divergence for a dpss green) and power the 445 and the 638 from the 5V rail using badpips or flexmods but seems to be a short supply of those these days, so I'm running LM338s - one in v-reg mode to the green and the red&blue will be current control mode from the other 2 LM338s so yeah, basically powering the whole thing from a 5V supply. Once I figure out the scanner situation though I'll have to add +15-24 volts with another supply unless I can run 2 buck-boost converters (they're really small size these days) to power them.

Well, the 445 9mm is in.. and the aluminum "brick" (non-flexy-mount with JB Weld everywhere) dichro mount is in .. it ain't going nowhere .. I adjust the alignment while the epoxy is setting.. I almost missed the 6 minute window this time .. made me very nervous ...in the last few seconds -- whew -- ..
Keeping the heat away from the chassis has proven to be a challenge. I had to go with a switching psu for the green .. mounted it on the outside. Its encased in fiberglass/ resin-plastic.. still gets too hot for my liking.. had to put a heatsink on it.. Used Jon's wonderful u-line stickytape to stick it , but it didn't like the heat so added some additional adhesive .. I also used that tape for the 445 prism .. it's great .. Anyway, here's a pic of me holding it .. its skinny-slimmy .. ("I'm gonna regret posting this in the morning" ... :/ lol) ..
About 2W output now .. after the 638 is added will be more ..
