Hi Planters. Just a thought on the voltage issue. You could use a small dc-dc converter and get the voltage down lower. Then you wouldn't have to make all of that heat in the driver fet. Also I have been driving my green diode at about 93 mw or about 250ma or so, I would have to look again but everything is running fine.
You won't need to do any beam cleaning. The output looks great!

I have a few of the first prototype machined right now. I wanted to remake the base with ears because of the over tightening problem mentioned in the post. If you want to try one sooner than later I could counter bore the mounting holes so the whole mount isn't "squeezed" by the mounting bolts. Also, I could mill some slots for lens adjustment on the bottom side. I am currently adding on to my shop and probably won't get to machining whole new bases for a week or so. But, it would only take a minute to make the above modifications. Since you already have the lenses I wouldn't have to make those. Let me know if you want to try it.
