The thing I have noticed with the 635 is some of the strongest pink and purple colors are suddenly there......I would like to see 405nm @ 100mw and 300mw of 635nm mixed. Thinking of adding a 405 in the big guy here sometime. Maybe by then the diodes will come down a bit more in case I push one too far!

    i see, oh well

red is always a problem area

Do they make dichros for mixing 405nm?

    Cool

Yeah, Semrock makes them. Probably some other companies do too. Have a look at this post for details...

That's par for the course when it comes to reds. Only the maxyz seem to have a good beam. My 250mW, 635m CNI is about as big as yours. It barley goes through my 25mm dichro and atleast 30% goes around my scanner mirrors... I think Dr. Laser has a telescope type thing on his 635nm to tame the beam, maybe he can shed some light on how it is done.

Lets all remember that there are laws of optics and physics. You CAN'T really do much if the beam is crup from the beginning. There are only 2 things you can do: use a telescope (aka beam expander) or use reverse telescope.
Here is a drawing I think 'll explain better then words.

There is a different story if you have an array of red diodes with good beam specs. Then they can be compressed into a very good beam. But with one diode you're screwed.

I hired an Italian guy to do my wires. Now they look like spaghetti!
